I'd leave the float gage dimension as it is set now at 1/4". I don't think that is the root cause of the problem. All parts wear, and ten years between carb rebuilds is awesome, but not uncommon. I've worked on probably hundreds of the M/S carbs and have received some that looked like they were never rebuilt after they left the Borg-Warner factory. When you rebuilt your carb, did you install the new float seat, gasket, and needle valve? Some new needle valves have a rubber tip and seem to wear faster than solid brass ones.
